How to Fix a Crack in a Poly Water Tank

A poly tank almost never fails where you'd expect. It fails at a bulkhead fitting somebody over-torqued, along the seam where the mold halves met, or in a bottom corner that's been carrying the weight of a full tank for a decade.
Which matters, because the crack you can see is often not the whole crack — and on polyethylene, patching only what's visible is how repairs fail.
Why poly tanks crack where they do
Polyethylene doesn't fatigue like metal. It stress-cracks.
A tank under sustained load — full, in the sun, year after year — carries tension in specific places. Add a chemical the plastic doesn't love, or a fitting torqued tight enough to put the wall in permanent tension, and cracks start at those stress concentrations and travel.
The usual failure points, in order:
- Bulkhead and outlet fittings. Over-torquing is the single most common cause. The boss goes into tension and cracks radiate out from it.
- The mold seam. A parting line is slightly thinner than the wall around it.
- Bottom corners and the base radius. These carry the full standing weight of the water.
- Anywhere it froze. Water expanding in a partially full tank splits it at the waterline.
- UV-embrittled upper surfaces. Years of sun leave the top chalky and brittle, and it cracks on impact instead of flexing.

What you'll need
- Solar Patch — Small (3"×6") for a puncture or short crack, Medium (6"×9") or Large (9"×12") for a split
- Scissors or a utility knife
- Coarse sandpaper or a scuff pad
- Clean rags
- A UV Cure Light if the tank sits in a shed, under a stand, or against a wall
Before you start: drain lower than you think
Drain to well below the damage. Not to the crack — below it.
Water weeps out of a crack for a long time after the level drops past it, and polyethylene holds it in the split itself. A crack that looks dry on the surface will push moisture out during cure and you'll have bonded a patch to a film of water.
Then open the lid. Airflow through the tank dries the inside of the crack, which is the part you can't towel.
Give it hours, not minutes. On a tank that's been full for years, give it a day.
Step by step
- Find the end of the crack. Look at the tank in raking light — a work light held nearly flat against the wall. Poly cracks are hard to see straight-on and obvious at an angle. Follow the line to where it actually stops, and mark past it.
- Relieve the load if you can. If the crack runs from a fitting, back the fitting off before you patch. Patching a wall that's still in tension puts the repair under the same stress that broke the tank.
- Scuff hard. On polyethylene this is the step that decides everything. You want visible dulling and texture, not a polish — you're building mechanical grip on a surface that gives you nothing chemically. Go about two inches past the damage in every direction.
- Clean and dry. Poly picks up oils and holds them. Wipe thoroughly, then let it dry fully. Skip solvent cleaners that leave residue.
- Cut the patch to cover the damage plus about an inch of sound wall all the way around, and past the end of the crack. Tank walls are curved — a rectangle cut long and narrow usually sits better than a square.
- Press from the center outward, working the patch into the curve. On a tank the curvature is constant, so take the extra few seconds rather than letting the patch tent across.
- Cure 5–10 minutes in direct sunlight, or use a UV light if the tank is shaded.
- Wait before you refill. Let it cure fully, then fill gradually and watch the repair on the first fill.
Common mistakes
- Not draining far enough below the crack. The most common cause of a failed tank repair, and the easiest to avoid.
- A light scuff. Poly needs an aggressive one. If the surface still looks glossy, keep going.
- Patching a cracked fitting boss. If the crack runs through the threaded boss itself, that's a mechanical failure — the fitting needs replacing, not covering.
- Sizing to the visible crack. Raking light shows you the rest of it.
- Refilling immediately. Water pressure on a fresh repair before full cure.
When this won't work
- Drinking water. Solar Patch carries no potable-water certification. Don't use it on tanks or lines carrying drinking water for people or livestock.
- Pressurized tanks or lines. Not rated for pressurized systems.
- A bulging or deformed tank. Deformation means the wall has failed, not just cracked.
- Polypropylene. A related material, not on the rated substrate list. Check before you assume.
