How to Repair a Hole in an Aluminum Boat

A rock, a ramp, a submerged stump nobody saw. Aluminum dents before it tears, so by the time you've got an actual hole you've usually got a stress crack running out from it too — and that crack keeps traveling every time the hull flexes.
Welding means a haul-out, a shop, and a week without the boat. For a hole or a crack in the skin, you don't always need one.
What you'll need
- Solar Patch — Small (3"×6") for a puncture, Medium (6"×9") or Large (9"×12") for a tear or a traveling crack
- Scissors or a utility knife
- Something abrasive — sandpaper, a scuff pad, or a wire brush
- A clean rag and something to dry with
- A UV Cure Light if you're working in shade, under a gunwale, or after dark
Before you start: the oxide film
This is the step that decides whether the repair holds.
Aluminum forms an oxide layer the moment it's exposed to air — that dull grey film on the surface. It's not dirt, and wiping won't remove it. If you patch over it, you've bonded to a layer that's already separating from the metal underneath.
Scuff the area back to bright aluminum. You'll see the difference — dull grey becomes shiny. Go about two inches wider than the damage in every direction. Then wipe it clean and let it dry fully.
If the boat's just come out of the water, give it longer than you think. Saltwater residue in a seam wicks out slowly.
Step by step
- Find the end of the crack. Before you cut anything, follow the crack to where it stops. Aluminum cracks propagate under flex, and a patch that ends mid-crack just moves the stress point. Your patch has to cover the whole crack and extend past its end.
- Cut the patch. Size it to cover the damage with about an inch of sound metal all the way around. When in doubt, go bigger — you can trim, but you can't add.
- Scuff and clean. As above. Bright metal, wiped, dry.
- Peel the liner and apply. Press the patch on and work it outward from the center, pushing air toward the edges. On a hull with curve or a rib, work it into the shape rather than bridging over it.
- Cure. 5–10 minutes in direct sunlight. Under a gunwale or after dark, a UV light does the same job.
Once cured it's rigid and waterproof, rated to 200°C dry and 90°C wet.
Common mistakes
- Patching over the oxide film. The single most common cause of a failed aluminum repair. Scuffing takes two minutes.
- Stopping short of the crack's end. The crack continues under the patch and reappears past the edge.
- Patching a wet hull. The surface has to be dry at application. Cured Solar Patch is waterproof and holds below the waterline — but it won't bond to a damp surface. Trailer it or beach it first.
- Going too small. An inch of overlap is the minimum, not the target.

When this won't work
- Structural damage. A patch seals the skin. It doesn't replace a transom, a rib, or a stringer. If the hull flexes under hand pressure around the damage, you need a professional repair.
- A boat that's in the water. Dry surface required.
- Fuel lines or anything pressurized. Solar Patch is not rated for pressurized systems.
- Offshore-critical repairs. A hole in a hull you take well offshore deserves a proper assessment.
How long it lasts
Cured Solar Patch is rigid, waterproof, and Class 1 fire rated to ASTM E84-18. Stored patches keep roughly 12–18 months below 72°F and out of sunlight — so keep spares in a dry bag or a below-deck locker, not on the dash where they'll cure in the pouch.
