How to Fix a Cracked Kayak

If you've already tried to patch a kayak and watched it let go a week later, the problem probably wasn't your technique. It was the plastic.

Almost every recreational kayak is polyethylene, and polyethylene is specifically chosen because things don't stick to it. It shrugs off chemicals, UV, and impact, and it flexes instead of shattering. Those same properties defeat most epoxies, glues, and tapes.

Solar Patch is rated for polyethylene. That's the short version of why this works when other things haven't.

What you'll need

  • Solar Patch — Small (3"×6") for a crack or puncture, Medium (6"×9") for anything larger
  • Scissors or a utility knife
  • Sandpaper or a scuff pad
  • A clean rag
  • A UV Cure Light for shade or evening repairs

Before you start

Get the area clean, scuffed, and completely dry.

Kayaks pick up sunscreen, river silt, lake scum, and UV-degraded surface plastic. Scuff the area around the damage — you're roughening the surface to give the patch something mechanical to grip, and removing the chalky degraded layer that forms on poly after seasons in the sun.

Then wipe it down and dry it thoroughly. Water hiding in a crack will wick out while you work.

Step by step

  1. Find where the crack ends. Kayak hulls flex constantly — that's what they're designed to do. A crack under flex keeps growing. Trace it to the end before you size anything.
  2. Cut the patch to cover the damage plus about an inch of sound hull all the way around, and past the end of any crack.
  3. Scuff, clean, dry.
  4. Peel and press. Work from the center outward. Kayak hulls are curved almost everywhere, so press the patch into the contour rather than letting it tent across.
  5. Cure 5–10 minutes in direct sun. On the water in the evening or under trees, use a UV light.

Patch both sides if you can reach. On a hull crack where the inside is accessible, patching inside and out gives you a better repair than either alone.

Common mistakes

  • Not scuffing. On polyethylene this matters more than on any other material. Smooth poly gives a patch almost nothing to hold.
  • Patching over a wet crack. Water wicks. Dry it longer than feels necessary.
  • Undersizing on a flexing hull. A kayak hull moves under every paddle stroke. Coverage past the crack end isn't optional here.
  • Assuming it's the same as a fiberglass repair. Different material, different prep, different failure mode.

When this won't work

  • Structural hull failure. A long split through a load-bearing section, or a hull that's deformed, is beyond a patch.
  • On the water. Dry surface required. Beach it, dry the area, then patch.
  • Inflatable kayaks. Different material entirely — PVC and Hypalon inflatables need a product made for them.
  • Anything holding pressure.

How long it lasts

Cured Solar Patch is rigid and waterproof, rated to 200°C dry and 90°C wet. Keep a spare patch and a UV light in your dry bag — a repair you can make at the takeout is a trip that doesn't end early.
